Here's what broke on my 1st trip out.

This picture was taken after trying to fix it on the trail. We could not get in there to get a good weld. The reason it broke was it was never welded 100%. I only welded the front of it and could not get to it with the shocks mounted. The front riped the dom right appart. When I took the shocks off I must have completely forgot to finish the weld..

This is how we got it most the way down. It did not hold all the way though. When it broke I had to drive it with no panhard for a little ways...Not a good idea. I damage a bump stop and also was pretty much setting on top of my front d-line...Oh well we got it to a welder to get it back to camp.

Here is the fix. I threw the old mount out, and beefed up the toob.

I also added some more support on the other end.

It was good taking it out there, I learned alot that I still need to do. Mainly just add some more plates here and there to get it all stronger. I also was having some issues with the motor so Ive replaced the crank position sensor, oil sensor and temp sensor.
Also have an appt. with T-fab this next week to get these shocks tuned right!

Right now I got this thing all torn apart again. Im woking on lengthing the rear upper link. With the old link my drive line would bind at about 8" of droop. Other things im re-working are the mounts for the bump stop cans, new skid plate, re-route the exhaust again, new seats, clean up a lot of the welding on the cage strengthen the back half, And try to get the full steering that my axles are capable of. So far what I have done.

:frown:

old wish bone...way toooo short. The new one will be about 18" longer.

also got all the old link brackets taken off. When I took these off I realised that I really needed to beef up the attachment of the back section.

plates for the frame.

I feel much better about this.

The new bump stop mounts.

I plan on using the old RE joint I had in the old wish bone, but I wanted to beef it up a bit.
wraped it with some 1/8" steel and sleeved the the upper inch of thread with some 1.5" dom.

New seats, went with prp.

Took this thing into tfab a month or so ago. Im glad I did. It was a real eye opener. Big Thanks to Derek and Taylor for pointing out the many things that needed to be corrected!

More progress.

Got the other side of the frame done, including the bump stop mounts.

The new front bump stop mounts.

Here's how I did the new rear shock mounts. Its 1.75" 1.20 wall sleved with 1.5" 1.20 wall. The more I look at it the more I hate it...Gonna cut it all off and try somthing else. Kinda shitty that the section where I need to put the shock mounts is cast and I dont want to chance welding to it...yet.

Here's the new upper link compared to the old one.

Also got the brackets on the frame for the new upper. All I have left to do is weld up the upper link, install it and redo the shock mounts. I may also make a new skid plate. Oh yeah and put the new seats in.

If I did that I wouldnt be able to pull the axles apart if needed. I think im going to make a bolt on shock mount. Going to have two tabs (one on each side of the cast) and use the bolts that hold the axle housing to the cast section and the bolts that hold the portal box to the cast section. Then weld a "bridge" across the cast with the shock mount on it. Seen it done before.

Should start putting it back to together after this weekend.

Got the shocks and wheels on.

I ended up taking an inch off of those shock mounting tabs. Tring to get inches where ever I can...

New seats mounted

Also re-routed the exhaust again.

Was able to drive it down the dirt roads today and play on some rocks.

Bad news is Im gonna have to pull the shocks again...Im gonna add some helper coils and change the spring rate in the rear. I also ordered some different steering arms too so gonna have to re-do that as well.
I took the stock steering pump out and put the re-built PSC pump back in. Huge difference, the PSC is alot louder though, I havent really messed with the belt much. Hopefully I can get rid of the noise by loosening it bit?

The pump is below the res. But I had to make a new hose and I think the diameter is a little smaller and the hose is a lot longer it also travels up about mid res height and then returns back down. Im thinkin thats the problem. Thanks, never thought about that. Guess Ill get another hose tomarrow...

It was the hose. I changed it out for one with no bends and whole lot shorter. What a huge difference. Also the PSC pump is HUGE improvement over the stock one.

2009 since I last posted on this tread?!?!
Here's some of the latest things I've been working on.
Pulled the entire drive train last winter, that escalated quickly into a project that I have been struggling to find the time to finish...but its fun I guess.

Going with a tci th350 with a winters shifter and an atlas 4 speed.

And the new motor, 5.3 with z06 cam from Bryan.

The new motor and old 404's would not work without moving the center section, so...new housings!

Building MOG9s now... Yukon 3rds. 31 spline, spooled with 3.0 gears. UPSIDE DOWN :p

Rear

Narrowed hood, cowl, and grille 6". After all the work Ill probably look for a new cowl and hood, they are pretty beat up.

Front

Winch will mount behind the gril and the radiator will go in the back.

And to have easy access to the motor...

New hardware from ruffstuff.
Going to change out all my RE joints for hiems. The RE joints have worked OK...only problems I've had is having to pull the links every other trip or so to tighten them up, they get sloppy quick! I've also sheered 3 of the 5/8ths bolts on my front lowers and upper. So going with the Big hiems everywhere, except at the rear upper frame.

Out with the old...
Also made them a bit shorter. The 115" wheel base doesn't work as well as I thought on the trails we hit around here. Gonna be around 110" now.

Front axle cut up and in place! Going to be 7" narrower than the old stock 404.

Full stuff

Flanges are from branik. They will take some work to get the 404 knuckle to bolt up....

Brackets from ruffstuff.

Had to make some spacers plates to make the Branik Flanges work with the 404 knuckles... Not sure why he sells them like this but what ever they work now...

Radiator going in the back.

Front shocks!

It will be 85" (outside tires) wms 71". Plan on using the same h2 wheels for now (5.5 bs). Before I was closer to 94"!! So 85 is still wide but huge improvement, and turned out to be more than 7".

Made some more progress.

Rear truss

Rear shocks on, made a shroud and put fan on.

Sitting on its own weight now, not on tires yet but axles are about where they would be with 42's. should be just under 80" to top of cage...

Going to summit today to pick up everything I need to start the fuel system and exhaust. Starting to see a possibility of having this thing done by spring!!

Been putting in lots of hours on this...not much for pictures...

After going into summit and hose & fittings about everyday I got all the plumbing done and 95% of the wiring done and the exhaust is finished! Also got most of the aluminum for the interior done.

Its pretty tight for me...this gives me a few more inches. Now my knees have clearance.

Interior

One from the back

Made my steering arms, this was a huge pain in the ass. Made with a mix of 3/8th" & 1/4" material

It runs now too!!
https://youtu.be/dR12HBX6eGQ

Last night I started to tear it all back down to weld and paint. Still just need to order the custom axle shafts...and have d-lines made, some things that are going to take $$$$.

Yeah bought the mogs from arron!
Made some adjustments on the rear shock mounts and got the height down to 78". With 6" up travel in front and 7" back. Plenty of head room too. I'm almost 6'4" and I have 4-5" of head room. 25" belly clearance.
